# How Much Does It Cost to Manufacture Sports Bras? Every week, a buyer emails us with three questions attached to one spreadsheet: Can you make 300 sports bras without a 1,000-piece MOQ? How long will sampling take? And the big one — how much does it cost to manufacture sports bras before freight, duties, and Amazon FBA fees eat the margin? That last question should never be answered with a two-dollar range pulled from a directory listing. It depends on cut, fabric, pad type, hardware, volume, and how many times we re-cut the pattern before you approve the sample. I sit on the client side of Alpinario’s production meetings, and I can show you the same operating math we use on our own factory floor in Zhejiang. Here is the honest version, with real MOQ numbers and actual quote logic. ## Cost anatomy of sports bras A sports bra is not a t-shirt with a tighter hem. It has elastic underband, straps that need to hold compression, lining or cup pockets, sometimes a hook-and-eye closure, and a seam structure that survives washing and sprinting. When one of our costing sheets comes back, it usually splits the FOB price into these blocks: - Fabric: 45–60% of the unit price - Trims and packaging: 12–18% - Cutting and sewing labor: 20–30% - Factory overhead, QC, and management fee: 5–10% Let’s put real dollars on it. If a 300-piece mid-support bra is quoted at $8.20 FOB, the rough cut is $4.10 for fabric, $1.20 for trims, $1.90 for labor, and $1.00 for overhead, packing, and factory margin. Change the fabric from polyester/spandex to nylon/spandex and that fabric block alone can move to $5.20. That is why two suppliers can quote the same design at $7.80 and $11.40 without either one making an obvious mistake. We have run this factory for more than 20 years, so we do not hide the anatomy. When a buyer asks for a quote, we break it into these blocks. If you want to compress the price, you have to attack one of those four blocks, not negotiate the total down by 20% and expect the same construction. As a [sportswear manufacturer](https://www.alpinario.com/sportswear-manufacturer) with our own cutting and sewing lines, we can also make changes that reduce labor. A simple pullover bra with no hook-and-eye saves about $0.60–$0.90 per unit. A racerback with bonded straps may cost more because bonding is slower and requires a heat press operator. The design choices are cost choices. ## Fabric cost drivers Fabric is the biggest reason similar-looking sports bras have very different costs. We cut most of our bras from circular knits with a nylon or polyester face and 15–25% spandex for recovery. In our market, polyester/spandex starts cheaper. Nylon costs more but it gives a matte hand feel and holds its shape when you pull it out of a shipping carton. GSM matters more than most new brand founders expect. A light gym liner can use 150–180 GSM fabric. A compression outer layer needs 190–230 GSM. A brushed-back thermal bra for winter runs closer to 240–260 GSM. That difference is not cosmetic. Moving from 170 GSM to 220 GSM on a 300-piece order adds roughly $0.45–$0.80 per garment in fabric cost because you are buying more fiber by weight. Dyeing is the second cost driver inside the fabric block. We can match almost any Pantone color, including custom shades, and we offer logo printing, embroidery, or heat transfer on the same order. But a custom color usually means the knit mill runs a separate dye lot. If your fabric is 180 GSM and one bra consumes about 0.18 kg, a 300-piece order only needs 54 kg. That is far below a mill’s minimum dye lot, so your order may share a lot with other buyers or wait until the mill schedules a run. That adds lead time and can add a small premium per kilo. The practical sourcing takeaway: - Polyester/spandex, stock color, 180 GSM: lowest fabric cost. - Nylon/spandex, matte finish, 220 GSM: add $0.70–$1.20 per bra. - Custom Pantone color in a small quantity: add time, and sometimes $0.10–$0.30 per bra for dye-lot splitting. - Removable padding cups: add $0.30–$0.60 per bra depending on cup size. - Molded, glued cups: higher because it uses a separate mold and more labor. When buyers ask us “what raises the quote fastest?”, the answer is always the same: change the fabric specification after sampling. A logo change is easy. A fabric change restarts the whole cost model. ## With Real MOQ Math Here is where most sourcing blogs get vague. They tell you “MOQ from 100 pieces” or “low MOQ available,” without showing why the price per unit shifts. Our MOQ is one piece. This is not a marketing trick — one piece can be customized with your logo, but you pay for the full setup because fabric cutting, pattern grading, and trim purchasing do not get cheaper with a single unit. Let’s do the math on a sample-first order. - One custom sample of a padded sports bra: $35–$46. That includes pattern work, fabric, trims, cutting labor, and QC. The sample ships within 3–7 days. - You approve the sample. We then quote your production quantity. A 300-piece mid-size order can leave our factory 4–6 weeks after sample confirmation. - At 300 pieces, the unit price might fall to $7.60–$9.60 because the pattern setup, sample cutting, and sewing line preparation are spread across dozens of garments. - At 1,000 pieces, the unit price might drop another 12–20%. The fabric cutter can nest patterns more efficiently, and we can run a longer production line without stopping to change thread colors and logo placements. The fixed setup cost is why a 1-piece custom order costs close to $40. It is also why “MOQ: 1 piece” works better for sampling and market testing than for a $4.50 retail price target. If you plan to sell bras at $19.99 on Amazon, you will probably not manufacture them in single-digit quantities. You will start with samples, then move to a 300-piece test, then repeat. Ordering process at our floor looks like this: 1. Send your tech pack, sketch, sample garment, or a reference photo and target price. 2. We reply with a target range within 24 hours. 3. We make a sample and ship it in 3–7 days. 4. You approve the sample or request adjustments. 5. We produce your 300-piece order in 4–6 weeks. 6. It is usually 45–60% of the total FOB price, so changing from polyester/spandex to nylon/spandex or moving from 170 GSM to 220 GSM has the largest impact. The second largest cost driver is low quantity, because pattern setup, sample making, and cutting preparation are fixed costs. A 100-piece order carries much more setup cost per bra than a 1,000-piece order. The fastest way to control unit cost is to freeze the fabric spec, pick stock colors, and order enough volume to spread setup across more pieces.
