Sports Bra Manufacturing Guide (Support, Fit & QC)
Sports bras are the hardest activewear category to manufacture — support, band engineering and fabric all have to work together or the fit fails.
Support levels & construction
- Low impact (yoga/pilates): light knit, no wire
- Medium impact: compression + encapsulation hybrid, wider band
- High impact (running): full encapsulation, underwire or wire-free engineering, power-mesh lining
- Seamless bras use knit structure for support — band knit density is the key spec
Band engineering is everything
The band does 80% of the support work. Spec: band width (2.5–4"), elastic recovery, and under-bust grading. A bra with a perfect cup but weak band fails — test band stretch across all sizes.Fabric & hooks
- Nylon-spandex power mesh for lining (high-impact)
- Silicone or coated hooks for moisture resistance
- Wide straps with J-hook conversion for running styles
QC checklist
- Wash-test: band roll-up and strap slippage after 10 washes
- Stretch-recovery on band and straps
- Opacity test on light colors
- Fit test on 3 body types per size band, not one model
