Leggings Manufacturing Guide (Seamless vs Sewn, GSM & QC)

Leggings are the highest-volume activewear SKU in the world — and the easiest to get wrong. Fabric weight, construction and QC decide whether your line sells or returns.

Seamless vs sewn leggings

  • Seamless: circular knit, no side seams, better for compression & sculpting; faster production per unit
  • Sewn: gusset + flat-lock seams, more design flexibility (pockets, panels)
  • Hybrid: seamless body + sewn waistband is common for value lines

GSM guide by use

Training/yoga 220–280 GSM; light compression 200–240; thermal winter 280–320. Below 200 GSM risks see-through; above 320 feels too hot for most uses.

Squat-proof QC

  • Test opacity in motion (bent-over and lunge), not standing
  • Use double-layer or higher nylon % for light colors
  • Document stretch-recovery: must return ≥95% after 100 stretch cycles

Sizing & grading

High-waist XS–XL is table stakes; S–5XL inclusive grading is the competitive edge. Provide a fit model spec per size band — we grade from your approved fit sample.
